By shrinking the size of the console they would have to shrink the motherboard and do a full redesign on the chassis and cooling methods.  At this stage they could probably goto the expense of increasing the motherboard thickness which would allow the GPU and CPU to be mounted during manufacturing at a higher temperature thus getting the solder to flow better and eliminate the issues they have now.  Increasing motherboard thickness at the moment would have been extremely expensive as it changes lots of things based on fine tuned timing, this is not a quick job or cheap.  A smaller 360 would improve reliability dramatically provided they take their time and design and test properly this time.

I do wonder why the main protagonists in this thread saying it will not happen or cannot happen are predominately in the pro Sony camp, it might lead some to think there is a element of fear at the thought of a sexy ultra reliable 360 (if a console floats your boat in that way).
