Why IS the Dpad on the 360 controller so atrocious ... surely Microsoft are aware of this, why havn't they fixed it?!

Because they were last to the market with D-pads. Nintendo, Atari, Sony, and Sega (along with a bunch of other companies) already have patents on D-pads, and without paying royalties Microsoft has to come up with their own solution. If they tread on any of those patents, I'm sure they will sue Microsoft as that is a lot of money to be made.
I'm sure Microsoft could do better, as people have already hacked the controllers and made them better with minor modifications, but who knows why Microsoft never really fixed it.
@topic
They have been using controllers for the last 2 or so years to control vehichles, but it is still pretty cool.

Thats a shame, hopefully the next Xbox Controller will be vastly improved. I don't remember the Original Xbox Dpad being as bad as the 360's ...
I remember hearing about this also, saw the Future Weapons episode that featured that vehicle. I always said if they go completely unmaned drones in the USAF and hookup either a PS3 or a 360 controller to fly it I'll join easily. I've had training all my life for such an event.

The Predators (MQ-1) have (or had, don't know if they improved it) a ~6 sec lag on the video and no auto-land. All the videogame experience in the world won't really help you deal with that. My friend at work was out in Arizona while they were flying one and testing out the new auto-pilot landing software and one was coming in for a landing and right as it was about to touch down the whole thing flipped upsidedown and smashed itself into the ground. But flying UAVs would be fun

The rim around the d-pad is too thick and obstructs the movement of the pad. To fix this you have to take the cover of the controller off and sand down the inside of the rim. There are many video tutorials online for exactly how to do this. Once the rim has been thinned out the d-pad should work perfectly fine.
As for why MS haven't fixed the problem yet, I have no freakin clue.
